Modular is not a cheaper way to build a house. It is a different way to buy a programme.

The economics are about repetition

A factory is a fixed cost recovered across output. Design a module once, tool for it once, and then every unit after the first carries a smaller share of that setup. That is the whole economic argument for modular, and it means the method gets better the more of the same thing you need.

One house: the setup is amortised over one unit and modular is usually the expensive option. Twenty staff units on a farm, forty rooms of student accommodation, a row of identical clinic consulting rooms: the setup disappears into the volume and modular wins comfortably on both price and programme.

This is why the honest South African modular market is mostly non-residential and multi-unit, and why single-house modular quotes so often come back higher than the client expected. It is not a con. It is the arithmetic.

Programme is the thing you are actually buying

The factory build and the site works run at the same time. While modules are being framed, fitted, wired, plumbed and finished under a roof, the site is being cleared, the foundations are going in and the services are being brought up. Neither waits for the other.

Then the modules arrive and the building appears in a day or two. Connect, close the joints, commission, hand over.

For anything with a hard date attached, that parallelism is worth real money. A guest lodge that must open before the December season, a school that needs classrooms by January, staff housing tied to a plant commissioning date — the value of finishing on time exceeds the difference in build cost, sometimes by a wide margin.

It also compresses site disruption to a fraction of a conventional programme, which matters if you are building next to a running operation, in a residential estate with build-hour restrictions, or anywhere neighbours are a factor.

Remote and difficult sites

The cost of conventional construction rises steeply with distance from a town. Every wet trade needs a crew on site for months, and that crew has to be transported, housed and fed. Materials come in on a long haul, cement has a shelf life, and weather delays cost accommodation as well as time.

Modular collapses most of that. The labour is at the factory, near where the labour lives. Site time is days rather than months. Weather exposure during construction is nearly eliminated because the building arrives finished.

Across the Garden Route hinterland and the Karoo edge beyond Oudtshoorn, that arithmetic flips a lot of projects. The further and rougher the site, the better modular looks — right up until the point where the road cannot take the transport.

The constraints that stop it

Transport comes first. A module is a wide, tall, heavy object on a truck. Route surveys, abnormal load permits, bridge clearances, overhead cables, tight bends in a coastal town — each is a potential stopper, and they need checking before design, not after.

Craneage comes second. The crane has to reach the furthest module position with the heaviest module, from ground firm enough to stand on. On a sloping Garden Route erf, or a site with an existing building in the way, the crane position often decides the layout rather than the other way round.

Third is design freeze, which is even harder in modular than in panelised prefab. By the time a module is on a truck it is finished internally. There is no late change.

Fourth is geometry. Modules are boxes within transportable dimensions. Buildings that suit modular are additive and rectilinear. A one-off architectural house with sweeping geometry and few repeating elements is fighting the method the whole way, and the result is usually worse and dearer than building it conventionally.

What modular does not remove

Approvals are identical. Council-approved plans, National Building Regulations compliance, engineering sign-off, and NHBRC enrolment for a new dwelling. A factory-built house is a house.

Foundations are conventional and site-specific. The ground still has to be investigated and the footing still has to be designed for it. Modular buildings are often heavier at the support points than an equivalent conventional structure, because the load arrives through discrete bearing positions rather than continuous walls.

Services connections are conventional. Water, sewer or septic, electrical supply and the certificate of compliance, and stormwater. These have to be ready when the modules land, which puts them earlier in the programme than most clients expect.

And someone still has to run the project. The interface between the factory and the site — who is responsible for the crane, who checks the slab dimensions against the module drawings, who signs off the joint sealing — is exactly where modular projects go wrong. That coordination is the job, and it is the part we do.

A short test

Modular is probably right if: you need more than a handful of similar units; you have a fixed date that matters more than the last few percent of cost; the site is remote, access-constrained for a long build, or disruption-sensitive; and a truck and a crane can physically get to it.

Modular is probably wrong if: it is one bespoke house; the design is still moving; the site cannot take abnormal transport or a crane; or the geometry does not break down into boxes.

In between, the panelised prefab middle ground usually beats both — most of the factory quality and speed, none of the crane and transport problem.

Frequently asked questions

Is modular cheaper than building conventionally?

For a single one-off house, usually not. For multiple similar units, or on a remote site, frequently yes and sometimes by a lot. The saving comes from repetition and from replacing months of site labour with days, so it scales with how much of the same thing you need.

How many units before modular makes sense?

There is no fixed number because it depends on the module design and the site, but the curve bends somewhere in the low tens for accommodation-type units. Below that, panelised prefab is usually the better middle ground. We would rather run the comparison on your actual numbers than quote a rule of thumb.

What size can a module be?

Transportable dimensions govern, and anything beyond standard width needs abnormal load permits and route planning. It is better to design within what the route to your specific site will take than to design first and discover the bridge afterwards.

Can modular buildings be moved later?

Some can, which is genuinely useful for temporary accommodation, site offices and staged campuses. Permanent modular housing on conventional foundations with connected services is not practically relocatable, and should not be bought on that basis.

Do modular buildings need approved plans and NHBRC?

Yes to both, exactly as for conventional construction. Where the system is non-standardised, an Agrément certificate makes both the NHBRC process and the bank considerably easier.

What usually goes wrong on a modular project?

Three things, in order: the slab is not dimensionally accurate so the modules do not sit properly; the crane or the transport route was never properly checked; and the services are not ready when the modules land. All three are coordination failures rather than manufacturing failures, and all three are avoidable.
